make sure you've got the 9 6 9 rotation down, helps a ton! if you don't know it, it maximizes HS/cons uptime and use of all your core abilities... basically you treat all your CD's as either 6 sec or 9 sec...
9's: cons (DO NOT HAVE CONS GLYPH), holy shield, judgement
6's: shield of righteousness, hammer of the righteous
HS > HoR > Judge > SoR > Cons > HoR > HS > SoR > Judge > HoR > Cons >SoR repeat
it sounds complex but if you schlenk them on 1 2 3 4 and 5 as they appear in the first 5 spells in the rotation shown above, you're just hitting 1 2 3 4 5 2 1 4 3 2 5 4 repeat... it looks messed up again, but really it's just go all the way up the rotation, then descend in upward steps... gah just try it a little and you pick up a pattern.
if you already knew that rotation, i hope i've helped some other hapless pally out, otherwise i've just wasted a whole lot of time :p
btw 540 isn't hard to get to, most crafted sets will get you almost there, my 78 tankadin is at like 530.
SPEC: as for your spec, I'd say dump the tier 3 and 4 retro stuff for divinity or benediction... divinity is more advisable, and you have 7 points you can throw around. personally i'd say just leave the pursuit of justice and grab the divinity, but depending if you have mana ("blue rage") issues or health issues, spec accordingly. You're a tank, damage really isn't your job so crit and 2% more don't do that much for you as long as you can keep aggro. With the rotation above, you'll have no problem with holding aggro, so from then on just focus on staying alive and mana filled.
Beyond that everything in your spec looks perfect pally cookie cutter-ish!

Agree with the above comments. 535+ defence and 23k hp unbuffed shouldn't be too hard to hit with a combination of crafted and quest gear.
Regarding the rotation, you can swap Avenger's Shield into the rotation anywhere you want - usually you would replace one of the 6s, if you needed to. Same with Exorcism and Holy Wrath, on occasions when those abilities will be more effective. For example:
Pull: Avenger's Shield
0 - Holy Shield
1.5 - HotR
3 - Consecrate
4.5 - ShoR
6 - Judgement
7.5 - Insert Ability Here - Exorcism, Holy Wrath, Sacred Shield
9 - Holy Shield
10.5 - HotR, etc
You could quite easily run a rotation that way too. As long as you're not stuck with a global cooldown where you can't do anything, and as long as you're firing your high threat, high damage abilities regularly, then you're fine.

If you bring a healer you trust you can go tanking heroics.
I wouldn't recommend it though since it's going to put alot of strain on the healer and you might as well get 1-hitted.
On my DK i started tanking with only 520ish defense.

Is tanking in heroics below 535 out of the question
Yes. If you have less than 535 defense skill when tanking heroics, you become crittable, and your healer will either work harder or be rezzing you and your group in a minute.
While you CAN make up for this a little with consumables, it's a bad practice to get into to rely on them for basic tanking stats.
or does it just make healing that much harder? Reason I ask is that I'm at 512 now and dont really want to buy extra gear to get me to 535, I'd rather go for drops which are ofc free xD
Buy them. If you're a miner, mine up the mats and contract a blacksmith to make you Tempered Saronite gear and Daunting Legplates and Gauntlets.
Besides, at 77 you should have started the Argent Tournament which is good for an easy 80 gold a day (when you're not level 80) and upwards of 150g after 80.
Also what's the difference between the defence stat and defence rating? I have 512 defence (the stat that shows in the defence stats on the character page) but a 570 defence rating (this shows when you hover over the rating).
Defense stat is the actual number (ie 400, 535, 540.) Defense rating is the number that you get on gear that translates via a certain percentage vs. your level, to your actual defense skill.

In response to your question, you can throw Ashield at the beginning before you start all of that, and it's not the end of the world if you replace something. SoR and judgement are two things that would be idealistic to replace, mainly because for effect, judgements last like 20 sec anyways, and they're both single target. If you want to re-cycle your Ashield through for a little extra multi-mob aggro then go for it, this isn't a "if you don't do this YOU WILL FAIL" like what death knights get (jk DK's)
basically there's not really any MASSIVE problem with holding everything off 1 second EXCEPT holy shield... that is bad, so that's why generally replacing something is the smarter option.
Note that exorcism and holy wrath are 2 other spells you might wish to cycle in...
oops I almost forgot that cons is a great thing to switch out too because if you're long enough into the fight for Ashield to be back up, you probably don't need cons aggro that horribly, here's when you'd lay down your exorcism and Ashield on say.. oh I can't think of many things a tank would be doing single target... maybe a BOSS?
*edit* also, noted your "without kings"... don't tank with kings on, unless it's somebody else's kings... you lose lots of mana regen and damage reduction...

That tempered saronite set is amazing! My pally litterally isn't 80 yet (although I tanked a lot back in BC before I switched to Ele shammy main) and he's got heroic def cap
*edit* heroic def cap for if he actually was 80... which he's not

My paladin *is* 80 and still uses the L70 Cobalt bracers (gemmed up with def rating, granted), because the Tempered one wasn't enough of an improvement to warrant upgrading and buying a new gem (unlike the rest of the set). Just waiting for a proper wrist drop to come out of heroics. Having said that, I'm still at 540+... being a blacksmith all through TBC finally came in handy :)
My brother (resto druid) ran with a bear tank the other day, and was complaining that he was healing his heart out - HoTs, big heals, the works, even occasionally on the trash. My bro's a first-choice healer for Ulduar 25, the bear would be taking 14k crits during H UK.
That's the cost of not having 535 defence - it'll be a major stress on the healers. That's not to say it's not possible, provided you work well together and he's happy to run you. But you'll essentially be carried by your healer throughout the dungeon.

Unless the bear tank had a f'd up spec he should be naturally uncrittable.
This
talent is pure awesome juice for druids.
Though to the sound of it the bear tank probably didnt have it. Or he just had very poor stam/avoidance.

I wasn't there, so I can't tell - I assumed that he'd be looking through the Recount 'Damage Taken' meters to see. Maybe it was just 14k on the boss's 'big' hits, as opposed to melee swings. I know the bear is undergeared generally though, but I'm not sure about spec - I haven't partied with him that much.
In hindsight actually, you're probably right - he's been feral dps'ing in recent times, so he might not have respec'd to tank.
Either way, the point still stands: being critted (or otherwise being hit for absurdedly big amounts) results in excess strain for the healers.

Yea i didn't intend on miscrediting you. Just thought to tell you for further reference.
Had a dps in a group once that was furious and ignored half the group cause he wouldn't party with a "&*!@ty retarded f'ing tank that doesnt even have one single piece with defense on it" when the bear tank had ~35k HP and 60% avoidance if im not mistaken. One of the better tanks i've healed as well for that matter.
On topic though. You can tank with less than necessary defense. Just keep your finger on your shield wall.
Though being at 535 def before going to heroics (which aint hard at all to achieve like stated earlier) is going to help alot both now and in the future (people are going to remember the tank that kept dying).

Yeah, I know your intention - it's a good to know. I wasn't trying to imply the bear should've had 535 defence, because I know different classes tank differently - bears are probably the stranger ones. I know that my brother had absolutely no idea when it came to helping me gear up while levelling - "why are you taking all this def rating stuff? just get lots of stam!" - probably because he's primarily a druid himself.
Having said that, we looked up the tank just then - he has spec'd into it, it must've just been a big hit from an ability and not enough dodge. C'est la vie...
